This paper presents a case study on reformer heater tubes in a refinery using a Risk-Based Inspection (RBI) methodology to optimize inspection planning according to theprobability and consequences of failure. The study aims to evaluate the integrity andreliability of the heater tubes by identifying the most critical degradation mechanismsaffecting their performance under severe operating conditions. The assessmentfocused on radiant tubes exposed to high temperatures, internal pressure, cyclicthermal loading, and corrosive environments. Several damage mechanisms wereanalyzed, including wall thinning caused by oxidation and corrosion, thermal fatigueresulting from repeated heating and cooling cycles, and creep deformation due tolong-term exposure to elevated temperatures. These degradation processessignificantly affect the structural integrity and remaining life of the tubes. The RBIanalysis showed that radiant tubes are subjected to high-risk damage parameters, making them highly susceptible to failure. Among the identified mechanisms, creepand thermal fatigue found to be the most critical factors influencing tube deteriorationand operational risk. The calculated risk levels indicated that extending the inspectioninterval to 36 months would not ensure adequate safety and reliability. Based on theobtained results, an optimized inspection interval of approximately 1.41 yearsrecommended allowing early detection of degradation and reducing the risk ofunexpected failures. The proposed RBI-based strategy improves maintenanceefficiency by prioritizing inspections on critical components while minimizingunnecessary inspection activities. Overall, the study demonstrates that theimplementation of RBI methodology enhances refinery safety, equipment reliability, and asset integrity management. In addition, it contributes to reducing unplannedshutdowns, maintenance costs, and operational risks, ensuring safer and moreefficient refinery operation.
